    For a bandsaw I would probably look at getting a single phase motor, this would be around the same cost as a VFD and less messing around, you don't need reversing or fine speed control on that piece of equipment. You could hen sell on the three phase motor to make some money back.

    Putting the separate buildings on their own phases would not solve the problem IMHO. I would be looking at 3 phase for each installation and trying to balance as best as possible.

    Load and voltage are directly related. The higher the current on the cable the greater the resistance and voltage drops accordingly.

    I'm thinking this is a current inrush on start up doing this. Ideally the AC unit needs to be on its own dedicated circuit. Just chucking 40 amps in will not do anything apart from make your circuit unsafe. Do you have the specification for the AC unit? I'm guessing it might require a C curve.

    The RCBOs need to be suitable for use on a TT system, check manufacturers instructions. If the tails are suitably supported, either clamped or glanded, then there's no requirement for an upfront RC, just a double pole switch.
